Handloading Copper Projectiles for Obsolete Cartridges: A Reloader's Guide to Lead-Free in Calibers Nobody Supports

A hunter who wants to carry a.32 Winchester Special,.25-35 WCF, or.303 Savage without relying on lead ammunition will not find much help on the factory shelf. No major manufacturer sells monolithic copper bullets in.257-,.321-, or.308-inch diameters as standard lines expressly marketed for those cartridges. For the people still hunting with these rifles, the market has effectively left the lead-free transition to the loading bench.
That gap has consequences beyond the rifle rack. Nearly 60% of lead-poisoned bald eagles were exposed through fragmented ammunition, and 33 raptor species worldwide have been reported to ingest and be poisoned by lead fragments from hunters' ammunition. The ammunition industry has no economic incentive to serve these small markets, and its disinterest does not erase the consequence. The stewards of obsolete rifles—hunters who already do the work of keeping uncommon firearms field-ready—are now the only ones who can make those rifles ecologically responsible by handloading copper projectiles themselves.
First, establish what the rifle actually takes—not what the cartridge name might lead you to assume. The.25-35 WCF uses.257-inch bullets. The.32 Winchester Special uses.321-inch bullets, with a SAAMI maximum of.3220 inch. And the.303 Savage takes.308-inch bullets, not.311-inch bullets. Slug the bore to confirm groove diameter before ordering components.
For the.25-35 WCF, Barnes GMX and Hornady CX/ECX monolithic bullets are available in.257 inch. The.32 Winchester Special is where the gap becomes the reloader's workbench problem. No factory.321-inch copper monolithic exists. Handloaders generally work with.322-inch bullets that remain within SAAMI limits, or size.319-inch.32-40 Winchester bullets up to.321 or.322 inch. Custom makers such as Hasler Bullets offer monolithics with under-caliber ogives and O-rings that engage the grooves, allowing a.323-inch bullet to function in a.321-inch bore in some applications. Buffalo Arms also sells plain-base, flat-nose.321-inch cast bullets intended to duplicate older.32 Winchester Special loads for shooters who cannot obtain a monolithic option.
The.303 Savage offers more room to work. Most rifles can use.308-inch copper bullets from Barnes or Hornady.
A catalog listing is a starting point, not a green light. Before buying, ask the maker whether a copper bullet will stabilize in the slower twists common to heritage rifles and whether its shape will work through a tubular magazine. A bullet intended for a modern cartridge is not automatically safe, stable, or functional in an old lever gun.
Copper is less dense than lead, so a monolithic bullet runs longer than a lead-core bullet of the same weight. That extra length adds bearing surface and can raise chamber pressure when the bullet is seated to the same overall length. Shorter flat-nose and round-nose designs are more forgiving in slow-twist barrels than long spitzers. Small shifts in seating depth relative to the rifling can change both pressure and accuracy, so handloaders cannot simply substitute a copper bullet into an existing lead-core recipe—fresh load development starting well below maximum charges is mandatory.
Begin 10% below a listed maximum for a comparable copper bullet, then move up in 0.2- to 0.5-grain increments while watching for pressure signs. Older cartridges often have case capacities that dwarf the powder charges used, leaving enough room for a dangerous double charge to fit unnoticed—visually inspect each charged case before seating bullets.
The.25-35 WCF normally uses bullets from 60 to 117 grains, with 87- and 117-grain loads among the most common. A traditional 117-grain softpoint load produces about 2,230 fps from a 24-inch barrel, and the cartridge's maximum pressure is 3,050 bar, or 44,237 psi. For copper or jacketed loads, IMR/H4895 is a top-tier powder choice, with charges generally ranging between 20 and 25 grains depending on bullet weight. Reloder 10X is cited as superior for many.25-35 rifles compared with more traditional choices such as 3031 or 4895.
The.32 Winchester Special typically uses medium-fast to medium powders, with IMR 3031, Winchester 748, H335, Varget, and Accurate 2015 being standard recommendations rather than IMR 4198, which is too fast. For.303 Savage loads using 150- to 190-grain copper bullets, suitable medium-burn-rate choices include Hodgdon H4895, IMR 3031, IMR 4064, IMR 4320, IMR-4166, CFE 223, 8208 XBR, Hodgdon LEVERevolution, and Varget.
Published data is a baseline, not a permission slip. Barrel length significantly affects velocity, with shorter barrels dropping below the figures from 24- or 26-inch test barrels. After working up charges and watching for pressure signs in older actions—sticky extraction, flattened primers, cratered primers—use a chronograph to confirm velocities and safe pressure limits. Hornady's Obsolete Reloading Data archive provides baseline data for seldom-used cartridges, though it is not updated for new bullets or powders.
Test seating depth by loading five rounds at each of three or four depths, starting at maximum magazine length and working deeper in 0.010-inch increments. Shoot groups to find the depth that delivers the tightest accuracy before refining powder charge.
A copper load that groups on paper but will not feed has not kept a heritage rifle hunt-ready. The.25-35 WCF has a 2.043-inch case length and a 2.55-inch cartridge overall length. The.303 Savage typically uses 150- to 190-grain bullets, preferably round-nose or flat-nose due to tubular magazine constraints, though loads exist for spitzer bullets as light as 150 grains. The.32 Winchester Special is historically limited to 165- and 170-grain flat-point or round-nose bullets due to scarcity of.321-inch options.
When loading for tubular magazines, keep overall cartridge length at or below SAAMI maximum so rounds stack properly, and choose flat-nose or round-nose copper bullets to avoid point-to-primer contact that could detonate a round under recoil. Crimp copper bullets firmly into the case mouth—a roll crimp in the bullet's crimping groove if present, or a light taper crimp if the monolithic lacks a dedicated groove—to prevent bullet setback under recoil. Before loading live ammunition, test-feed dummy rounds through the action by cycling five or six times to confirm that the bullet's ogive and bearing surface clear the chamber throat and magazine tube without binding.
The field, not the loading bench, sets the ethical limit of a lead-free load. Copper monolithic bullets generally require impact velocities of 1,950 to 2,200 fps to reliably expand, with many designs failing to expand at 1,800 fps or lower. Barnes TTSX bullets in heavier weights of 150 grains and above can expand down to 1,500 fps, while lighter variants like the 130-grain TTSX require around 1,800 fps. At 2,000 to 2,200 fps, petals open to approximately twice the original diameter. Monolithic copper bullets retain nearly 100% of their weight and penetrate deeper than lead-core bullets—ideal for large game but a drawback on deer if expansion fails at lower velocities.
For comparison, Hornady's modern.25-35 WCF LEVERevolution load drives a 110-grain FTX bullet at 2,425 fps. A handload launching an 87-grain copper bullet at 2,300 fps will drop below 2,000 fps at approximately 100 yards, meaning reliable expansion on deer is assured inside that range but becomes uncertain beyond it.
The.303 Savage and.32 Winchester Special, with muzzle velocities typically between 1,900 and 2,100 fps, operate at the lower edge of copper expansion thresholds even at the muzzle, making shot discipline and bullet selection—heavier Barnes TTSX designs that expand at 1,500 fps—critical for ethical kills. Field reports from hunters using copper monolithics in low-velocity cartridges show that when expansion occurs, wound channels are clean and penetration is excellent, with bullets often exiting whitetails even from quartering angles, but non-expanded bullets pencil through without creating adequate shock, underscoring the need to stay within velocity windows.
The shooters who handload copper for.25-35 WCF,.32 Winchester Special, and.303 Savage are proving that the people who maintain obsolete guns are also the ones willing to do the harder, more responsible work—sourcing uncommon bullets, working up safe loads from scratch, and accepting the velocity and range constraints that come with low-pressure cartridges and expansion-sensitive copper. If you are already doing the work the rest of the world won't—keeping a 100-year-old rifle alive—then making it clean for the land is simply the next step in that same ethic of care.
